Case Study: ZOLL Defibrillator carrying system

Materials: Nylon, EVA, TPU

Technologies: Plastic Injection, Sewing, Thermoforming

The Challenge

The ZOLL Zenix™ is a professional-grade EMS defibrillator built for high-stakes field use — but a device is only as fast as the system carrying it. Responders needed a case that could:

  • Keep the device stable and balanced during fast, unpredictable transport
  • Provide immediate, visible access to accessories with minimal risk of error under pressure
  • Withstand repeated drops, rough handling, and constant field wear
  • Support fast, thorough cleaning between patients and environments
  • Do all of this without adding meaningful bulk or weight to the device

A generic case, retrofitted after the device design was finalized, couldn’t meet this list. We needed to engineer the case around the device and its real-world use from the start.

Our Approach

We started by understanding exactly how EMS teams deploy the Zenix™ in the field: who handles it, how quickly it needs to be accessed, what accessories travel with it, and what conditions it needs to survive. First, we broke the device down component by component to identify exactly where we needed to build in structure, protection, and access, rather than layer it onto a finished shell. Then we tackled the accessory challenge directly: in real field conditions, a device like the Zenix™ never travels alone, so every cable, connector, and accessory needed a defined place, otherwise, responders risk losing or tangling them mid-response.

From there, we designed and engineered the case around the device, piece by piece:

  • A molded base tray to seat and stabilize the unit
  • Side pouches that dock securely via mechanical pins yet release in seconds
  • A simple color-coding system giving instant visual cues about each pouch’s contents
  • A symmetrical shell structure that assembles and disassembles cleanly for maintenance

We built every component specifically around the Zenix™’s shape, handling requirements, and accessory load — nothing was adapted from an existing case.

As a result, the Zenix™ gets a modular carrying system designed for this device, not a shell adapted to fit it, a hallmark of our work across every case we build.

The Solution

A symmetrical side-pouch architecture keeps the Zenix™ balanced during transport while delivering generous storage on both sides, without adding meaningful bulk or weight.

  • Color-coded pouches give responders instant visual orientation to contents, removing hesitation in a high-stakes moment.
  • Side pouches unzip and open completely flat, laying contents out in full view in a single motion.
  • Transparent pockets and dedicated organizers keep cables and accessories exactly where they’re expected, preventing the scramble that costs time during a rescue.
  • Mechanical docking pins create a stable connection between each pouch and the device, holding firm through drops, jolts, and repeated rough handling.
  • A quick-release design lets pouches detach in seconds, enabling fast, thorough cleaning of both case and device.
  • A combination of materials such as nylon, EVA, and TPU delivers abrasion resistance, shock absorption, and flexibility exactly where needed, shaped through plastic injection molding, precision sewing, and thermoforming to stay protective yet lightweight.

The result is a carrying system that functions as part of the device — giving responders faster, more confident access when it matters most, while keeping the device protected and ready across repeated use.
